——A true story of how Shanghai WUYUE customized the A28X-16T threaded safety valve specifically for high-cycle air compressor applications
In the bustling industrial district of Ningbo, China, a medium-sized air compressor manufacturer was facing a growing crisis. Their popular 200-liter reciprocating air compressor, sold across Southeast Asia and the Middle East, was experiencing an alarming rate of safety valve failures in the field. Customers were complaining that after just 3-6 months of operation, the valves would either start leaking continuously or fail to open altogether during overpressure events.
The company’s quality manager, Mr. Li, reached out to us with urgency: “We’ve sold over 5,000 units of this compressor model in the past two years. Our warranty claims for safety valve failures have tripled in the last six months. Our customers are angry, and our reputation is suffering. We need a valve that can handle the harsh conditions of a hot, humid workshop and survive thousands of pressure cycles.”
The solution came in the form of our A28X-16T Safety Valve – a special version of the A28 series, engineered specifically for air compressor duty. But standard off-the-shelf valves wouldn’t work. We needed to customize every aspect: from the spring material to the seat hardfacing, from the test lever design to the thread coating.
This is the story of how Shanghai WUYUE Pump Valve Group Co., Ltd. partnered with a customer to transform a problematic product into a reliable, market-leading solution.
Mr. Li’s company, let’s call them “CompAir Asia,” manufactured a 200-liter, 5.5 kW reciprocating air compressor with a rated pressure of 10 bar (145 psi). The compressor was popular because of its low price and simple design. But the safety valve – a standard brass micro-lift valve sourced from a low-cost supplier – was failing at an unacceptable rate.
| Time in Service | Percentage of Failures | Observed Problem |
|---|---|---|
| 1-3 months | 5% | Continuous hissing – seat leakage |
| 3-6 months | 15% | Set pressure drifted upward by 1-2 bar |
| 6-12 months | 25% | Valve stuck closed – failed to open during overpressure |
| 12+ months | 40% | Valve failed open – compressor would not build pressure |
When Mr. Li’s team disassembled failed valves, they found three root causes:
An air compressor cycles constantly – building pressure from 7 bar to 10 bar, then unloading, then building again. A typical workshop compressor cycles 20-50 times per hour. Over six months, that’s 50,000 to 100,000 pressure cycles.
The standard 50CrVA spring in conventional safety valves was not designed for this level of fatigue. The spring would gradually lose its preload, causing the set pressure to drift upward. Eventually, the spring would crack or take a permanent set, rendering the valve inoperable.
When a safety valve opens on an air compressor, the pressure drop is extreme – from 10 bar to atmospheric in milliseconds. The escaping air reaches sonic velocity, carrying any debris (pipe scale, compressor carbon, rust particles) like a sandblaster.
The standard brass-to-brass seat in cheap valves would erode after just a few openings. Once the seat was damaged, the valve would never reseal properly.
Many of CompAir Asia’s customers were in coastal regions of Vietnam, Indonesia, and the Philippines – hot, humid, and salty. The standard brass valves would develop dezincification (a form of corrosion where zinc leaches out of the brass), leaving a porous, weak structure. The test lever would seize, and the valve body would eventually crack.
“Our customers think the safety valve is a commodity,” Mr. Li explained. “But we’ve learned that a cheap valve is the most expensive component when it fails. We need a valve that lasts as long as the compressor – at least five years.”
When our engineering team analyzed CompAir Asia’s requirements, we proposed a customized version of the A28 series – the A28X-16T. The “X” designation indicates a special version engineered for extreme cycling duty.
The A28 series already had several advantages for air compressor applications:
| Feature | Benefit for Air Compressor |
|---|---|
| Full-lift (full-open) design | Eliminates chatter – reduces seat wear by 80% compared to micro-lift valves |
| Manual test lever | Allows customers to perform weekly safety checks (required by many codes) |
| Open bonnet (unclosed) | Enables visual inspection – operators can see if the valve has opened |
| Threaded connections | Direct replacement for existing valves – no piping changes needed |
| All-copper construction | Excellent corrosion resistance in humid environments |
After reviewing the failure modes, we implemented five specific customizations:
| Component | Standard A28W-16T | Customized A28X-16T | Rationale |
|---|---|---|---|
| Spring material | 50CrVA (standard spring steel) | Inconel X-750 nickel alloy | 10x better fatigue life; maintains set pressure for >500,000 cycles |
| Seat/disc material | Brass-to-brass | Stellite “Y” hardfacing on seat + PTFE disc insert | Withstands high-velocity debris; bubble-tight resealing |
| Test lever design | Brass lever, pin connection | Stainless steel lever + bronze bushing | Prevents corrosion seizure in humid environments |
| Thread coating | None | PTFE anti-seize coating | Prevents galvanic corrosion between brass valve and steel tank fitting |
| Set pressure tolerance | ±3% | ±1.5% | Ensures consistent opening pressure over valve life |
| Blowdown (reseat pressure) | 15-20% below set pressure | 10% below set pressure | Faster reseating – reduces air loss and compressor run time |
The standard valve CompAir Asia had been using was a micro-lift type (A27 series). In an air compressor application, micro-lift valves suffer from a phenomenon called chatter:
When the set pressure is reached, the disc lifts only slightly (0.5-1mm).
The small opening allows some air to escape, but not enough to drop the pressure quickly.
The pressure remains near the set point, causing the disc to bounce – open, close, open, close – at high frequency (50-100 Hz).
This “chattering” erodes the seat and disc rapidly, often destroying the valve in a single overpressure event.
The full-lift design of the A28X-16T solves this completely:
When the set pressure is reached, the disc lifts fully (3-5mm, depending on size).
The large opening allows rapid pressure drop – the pressure falls well below the reseat point quickly.
The valve stays fully open until the pressure drops, then closes cleanly.
Result: No chatter, no seat erosion, long life.
Before committing to mass production, CompAir Asia asked us to conduct an accelerated life test on 20 prototype A28X-16T valves. The test protocol was brutal:
| Parameter | Value |
|---|---|
| Cycle frequency | 30 cycles per hour (simulating heavy workshop use) |
| Cycles per day | 240 (8 hours of operation) |
| Total test duration | 6 months continuous |
| Total cycles | 43,200 cycles (simulating 5+ years of normal use) |
| Set pressure | 10 bar ±1.5% |
| Overpressure per cycle | 10.5 bar (5% over set pressure) |
| Medium | Compressed air with 100 mg/m³ of fine dust (simulating real workshop conditions) |
| Environment | 40°C, 90% relative humidity (simulating tropical conditions) |
| Test Metric | Result |
|---|---|
| Set pressure drift after 43,200 cycles | Less than 0.2 bar (within 2% of initial set pressure) |
| Seat leakage after full test | Zero visible leakage at 9 bar (90% of set pressure) |
| Spring condition | No visible corrosion, no permanent set |
| Test lever operation | Smooth operation throughout – no seizure |
| Seat/disc condition | Stellite seat – no visible wear; PTFE disc – minimal wear |
| Body corrosion | No dezincification – PTFE anti-seize coating protected threads |
Mr. Li was impressed: *“We’ve never seen a safety valve survive this kind of testing. Our previous valves would fail within 5,000 cycles. The A28X-16T is in a different league.”*
He authorized a field trial of 500 valves on compressors shipped to three challenging markets: coastal Vietnam, inland Thailand, and industrial Bangladesh.
Eighteen months after the field trial began, we reviewed the results with Mr. Li.
| Period | Previous Valve (Competitor) | A28X-16T Custom Valve |
|---|---|---|
| Months 0-6 | 8% failure rate | 0.2% failure rate (one valve – installation error) |
| Months 6-12 | 18% failure rate | 0.4% failure rate (two valves – both in extremely dusty environments) |
| Months 12-18 | 32% failure rate | 0.6% failure rate (three valves – all passed 5-year equivalent cycles) |
| Projected 5-year failure rate | >70% | <5% |
Mr. Li shared some comments from their distributors:
Vietnam distributor: *“We used to keep 50 spare safety valves in stock. Now we keep 5. The A28X-16T just doesn’t fail.”*
Thailand distributor: “Our customers love the test lever. They can do the weekly safety check themselves and feel confident the valve will work.”
Bangladesh distributor: “The old valves would start hissing after a few months in our humid weather. The new valves are silent – even after a year.”
| Metric | Before | After (with A28X-16T) |
|---|---|---|
| Annual warranty cost (safety valve related) | $85,000 | $8,000 |
| Customer complaints (safety valve related) | 200+ per year | <10 per year |
| Distributor confidence | Low (many switched to competitors) | High (exclusive agreement with CompAir Asia) |
| Market share (target segment) | 12% | 19% (and growing) |
Mr. Li concluded: *“The A28X-16T turned our worst component into our best marketing story. We now advertise ‘5-year safety valve warranty’ – no other compressor brand in our price range can say that. Shanghai WUYUE didn’t just sell us a valve; they helped us redesign our product around a reliable safety solution.”*

Install vertically – stem must point straight up.
Use appropriate sealant – PTFE tape or pipe dope on male threads only.
Tighten to 15-20 Nm (for DN15-DN20) – do not overtighten.
Do not use as a drain valve – the test lever is for momentary testing only.
Test after installation – pull the lever to verify free movement.
| Frequency | Action |
|---|---|
| Weekly | Pull test lever for 1-2 seconds – listen for air release and reseal. |
| Monthly | Visually inspect for corrosion or leakage. |
| Annually | Check set pressure with calibrated test gauge (if equipment available). |
| Every 5 years | Replace valve (or send to certified lab for recalibration). |
The safety valve is the last line of defense against tank explosion. If the valve fails to open during manual testing, or if it leaks continuously, replace it immediately. Do not attempt to repair or adjust the valve – it is factory-sealed.
